RESUMO Este trabalho tem como objetivo investigar o aumento da temperatura em chapas de aço inoxidável AISI 430 durante o ensaio de tração para as seguintes taxas de deformação: 0,001; 0,01 e 0,1 s-1. Para registrar a evolução da temperatura até a fratura dos corpos de prova, foi utilizada uma termocâmera por infravermelho. Os resultados obtidos pela técnica da termografia por infravermelho mostraram um aumento gradual e uniforme da temperatura durante o encruamento do material e uma elevação drástica da temperatura nas regiões de estricção e fratura dos corpos de prova. Para a taxa de deformação de 0,1 s-1 foi observado o maior gradiente de temperatura entre a estricção localizada e a fratura (110 ºC).

ABSTRACT This study aims to correlate the temperature increase induced by the strain rate of AISI 430 stainless steel sheets during the tensile test and considering the following strain rates: 0.001; 0.01 and 0.1 s-1. In order to record the evolution of the temperature until the fracture of the specimens, an infrared thermographic camera was used. The results of infrared thermography showed a gradual and uniform increase in temperature during the work hardening of the material and a drastic temperature elevation in the regions of localized necking and fracture of the specimens. For the deformation rate of 0.1 s-1 the highest temperature gradient between localized necking and fracture was observed (110 ºC).

RESUMO A exploração de petróleo e gás na camada denominada Pré-sal tem apresentado grandes desafios para a cadeia de fornecedores de alguns itens inoxidáveis, particularmente no que se refere às operações de usinagem destes componentes. A seleção de ligas com elevada resistência à corrosão, tenacidade e propriedades mecânicas é um processo complexo, uma vez que as condições sob as quais estes materiais estão expostos nos campos de exploração são cada vez mais severas, principalmente em águas profundas. Apesar de todo o investimento no setor, ainda existe a necessidade de estudos sobre o processo de usinagem destas ligas. O objetivo principal deste trabalho é o estudo do torneamento do aço inoxidável supermartensítico da classe CA6NM com ferramentas de metal duro correspondentes às classes ISO M10 e ISO M10-20 revestidas com TiCN + Al2O3 + TiN e à classe ISO M30-40 revestida por (Ti, Al)N com alto teor de Al. Além do material da ferramenta, foi avaliada a influência da velocidade de corte e da pressão de aplicação do fluido de corte (baixa pressão de 0,1 bar e alta pressão de 80 bar) sobre a rugosidade da superfície usinada (desvio médio aritmético Ra), vida da ferramenta de corte e mecanismos de desgaste predominantes. Os resultados indicaram que o material da ferramenta, velocidade de corte e pressão de aplicação do fluido de corte não apresentaram influência estatística sobre a rugosidade. Quanto ao desgaste de flanco e vida dos insertos, estes foram afetados por todos parâmetros investigados e o inserto da classe ISO M10 revestido com TiCN + Al2O3 + TiN foi o que apresentou melhor desempenho.

ABSTRACT The supply chain for oil and gas extraction currently faces great challenges with regard to the machinability of stainless steels for such applications. The selection of alloys with high corrosion resistance, toughness and mechanical properties is a complex process, since the conditions under which these materials are exposed are increasingly severe, especially under deep waters. Despite the investment in the sector, the need for studies on the machinability of these alloys remains. The principal goal of this work is the study the behavior of CA6NM supermartensitic stainless steel when turning with coated carbide tools corresponding to ISO grades M10 and M10-20 coated with TiCN + Al2O3 + TiN and to grade ISO M30-40 coated with (Ti, Al) N possessing high Al content. Additionally, the influence of cutting fluid pressure (0.1 and 80 bar, respectively) and cutting speed on machined surface roughness (Ra parameter), tool life and wear mechanisms was assessed. The findings indicated that tool material, cutting fluid pressure and cutting speed did not present statistical influence on roughness. In contrast, all the investigated factors affected tool life and wear and the ISO grade M10 insert coated with TiCN + Al2O3 + TiN presented best overall performance.

RESUMO Componentes metálicos utilizados em diversas aplicações sofrem frequentemente a ação de cargas térmicas e mecânicas que reduzem o seu tempo de vida. Os tratamentos mecânicos de superfície são capazes de prolongar o tempo em serviço desses materiais. Esses processos atuam deformando plasticamente a superfície, promovendo o aumento da sua dureza e a indução de tensões residuais de compressão. A combinação desses fatores aumenta a vida da peça pois reduz a taxa de nucleação e propagação de trincas responsáveis por levar o material à falha por fratura. Apesar de processos de tratamento de superfície como o jateamento de granalha e o laser shock peening (LSP) serem utilizados para induzir tensões compressivas, o roleteamento não só induz tensão de compressão e aumenta a dureza superficial, como também promove a redução da rugosidade. Neste trabalho, uma simulação numérica bidimensional utilizando o método dos elementos finitos (Finite Element Method -FEM) foi aplicada ao roleteamento do aço ABNT 4140 endurecido (40 HRC), definindo a ferramenta como um elemento rígido, enquanto que o material da peça apresentou um comportamento elasto-plástico. A força e o avanço de roleteamento foram escolhidos como parâmetros de entrada cuja influência sobre a rugosidade e as tensões residuais foi analisada. Diferentemente de outros modelos numéricos bidimensionais, a rugosidade inicial da peça foi introduzida a fim de verificar a sua influência no processo. As simulações numéricas ocorreram entre a distância de dois picos de rugosidade, definida pela marca de avanço do torneamento prévio (0,2 mm). O software HertzWin foi utilizado para definir o avanço para cada condição, sendo este baseado na largura da linha de contato obtido para cada força separadamente. Os resultados numéricos sugerem a redução da rugosidade e o aumento da tensão residual de compressão a partir do aumento da força e da redução do avanço de roleteamento.

ABSTRACT Metallic components for engineering applications are often employed under the action of thermal and mechanical loads, which tend to reduce their lifespan. Mechanical surface treatments appear as an alternative capable of extending the service life of these materials. These processes act by plastically deforming the surface, increasing its surface hardness and inducing compressive residual stresses. The combination of these factors leads to an increase of the part lifespan because it diminishes the nucleation and propagation of cracks, which are responsible for material failure by fracture. Although surface treatment processes such as shot peening and laser shock peening are widely used to induce compressive stresses, roller burnishing not only induces compressive stress and increases surface hardness, but also promotes the reduction of surface roughness. In this work, two-dimensional numerical simulation using the Finite Element Method (FEM) method for roller burnishing the hardened ABNT 4140 (40 HRC) steel was performed, considering the tool a rigid element, while the part was assumed as elasto-plastic. Burnishing force and feed rate were selected as input parameters which influence on roughness and residual stress induction was investigated. Moreover, unlike other two-dimensional numerical models, the initial roughness of the part was introduced in order to assess its influence on the process. In addition to that, the numerical simulation occurs in the interval from one peak to the other, defined by the feed mark of the previous turning operation (0.2 mm). The HertzWin software was used to define the feed rate for each condition, which was based on the half contact width (b) obtained for each force separately. The numerical results suggest the reduction of roughness and the increase of compressive residual when the rolling force is increased and the feed rate is reduced.

RESUMO Os componentes de equipamentos estão muitas vezes sujeitos a esforços cíclicos, os quais são capazes de provocar falhas, mesmo apenas quando deformações elásticas estão envolvidas. Os processos de fabricação são capazes de afetar a rugosidade e induzir tensões residuais de diferentes intensidades e profundidades, podendo influenciar o desempenho e a vida em serviço de peças manufaturadas. Neste trabalho, foi avaliada a influência dos parâmetros de torneamento (velocidade de corte, avanço e profundidade de usinagem) sobre a rugosidade, tensões residuais e vida em fadiga do aço ABNT 4140 temperado e revenido (40 HRC). A maior influência sobre a rugosidade foi devido à variação do avanço, que gerou maiores rugosidades para valores mais altos de avanço. Observou-se também que os parâmetros de usinagem foram capazes de alterar o perfil das tensões residuais, induzindo tensões de tração e de maior intensidade à medida que a velocidade de corte foi elevada e de tração em profundidades maiores para a combinação de avanço mais elevado e profundidade de usinagem mais baixa. A vida em fadiga do material foi avaliada por meio do teste por flexão rotativa, o qual acusou influência combinada do avanço com a profundidade de usinagem. Para menores avanços, o aumento da profundidade prolongou a vida em fadiga, já para avanços mais elevados o comportamento foi oposto. A vida em fadiga mais longa foi observada após o torneamento sob velocidade de corte e profundidade de usinagem elevadas e aliadas ao menor avanço.

ABSTRACT Machine components are usually subjected to cyclic loads, which may lead to failure, even when the component is subjected to elastic deformations only. Manufacturing processes are capable of affecting roughness and inducing residual stresses of distinct levels and depths, being able to affect the component performance and lifespan. This work investigates the influence of turning parameters (cutting speed, feed and depth of cut) on surface roughness, residual stress and fatigue life of hardened AISI 4140 steel (40 HRC). Feed is the most influential parameter affecting surface roughness. It was noticed that the cutting parameters did affect the residual stress profile, i.e., tensile residual stresses of higher intensity were induced when higher cutting speeds were employed and reaching deeper layers when higher feed and lower depth of cut values were used. The fatigue life was evaluated under rotating bending tests, which indicated a combined influence of feed and depth of cut. At lower feeds, the increase of depth of cut resulted in longer lives, however, an opposite behavior was noted at higher feeds. Longer fatigue lives were observed after turning at higher cutting speeds and depths of cut combined with lower feeds.

RESUMO A integridade superficial corresponde a um conjunto de características da superfície e da camada subsuperficial que tem grande influência sobre o desempenho funcional de componentes mecânicos em condições de desgaste, corrosão e fadiga, e é determinada pelos processos de fabricação empregados. Assim, tratamentos superficiais são utilizados para a geração de uma integridade superficial adequada à função desejada. O roleteamento é um dos tratamentos superficiais que atuam por deformação plástica a frio da superfície e da camada subsuperficial. Neste trabalho avaliou-se a influência de alguns parâmetros de roleteamento (pressão, velocidade, avanço e número de passes) sobre determinadas características da integridade superficial (rugosidade, microdureza superficial e subsuperficial e microestrutura) do aço-carbono ABNT 1020. Observou-se uma melhora significativa do acabamento após o roleteamento, porém a elevação excessiva da pressão e do avanço causou um aumento da rugosidade. Em relação à microdureza da superfície, após o roleteamento ocorreu apenas sua manutenção ou redução. Além disso, em todas as condições avaliadas o roleteamento promoveu um aumento da microdureza subsuperficial e da profundidade afetada em relação aos observados no corpo de prova apenas torneado. Entretanto, a elevação da pressão aumentou ainda mais a microdureza subsuperficial e a profundidade afetada, o aumento do avanço elevou levemente a microdureza subsuperficial e o aumento do número de passes a reduziu, juntamente com a profundidade afetada. A análise microestrutural, por fim, mostrou uma elevação da deformação com o aumento da pressão e do número de passes e uma redução com o aumento da velocidade e do avanço.

ABSTRACT Surface integrity refers to a set of characteristics of the surface and subsurface layer that have great influence on the functional performance of mechanical components under conditions of wear, corrosion and fatigue, and is determined by the manufacturing processes employed. Thus, surface treatments are used to generate a surface integrity suited to the desired function. Deep rolling is one of the surface treatments that involve cold working of the surface and subsurface layer. This work addresses the influence of some deep rolling parameters (pressure, speed, feed and number of passes) on the surface integrity (roughness, surface and subsurface microhardness and microstructure) of AISI 1020 low carbon steel. A significant improvement on surface finish was observed after deep rolling, however, the excessive increase in pressure and in feed caused an increase in roughness. Regarding the surface microhardness, it was reduced or remained stable after deep rolling. In addition, under all conditions tested deep rolling promoted an increase in the microhardness of the subsurface layer and in the affected depth in comparison to the specimen only turned. However, an elevation in pressure further increased the subsurface microhardness and the affected depth and the subsurface microhardness increased slightly with higher feeds and reduced with increasing number of passes, along with the affected depth. Finally, the microstructural analysis showed that deformation increased with pressure and number of passes and reduced with the elevation of speed and feed.

Abstract The aim of this work is to develop a numerical subroutine for the commercial finite element method software QFORM VX 8.1.4 capable of predicting, simultaneously, regions of closed dies which are prone to thermal fatigue as well as the number of cycles required for thermal fatigue cracking. The numerical subroutine was based on Manson (thermal fatigue) and Coffin-Manson (number of cycles) equations. Hot forging of AISI 1045 grinding balls using AISI H13 closed dies was performed and the numerical and experimental results were compared. The findings indicated that after forging 66 grinding balls, the numerical model achieved steady state for the temperature inside the die. After forging 600 grinding balls, both the experimental and numerical results showed that the regions of the dies subjected to the highest thermal gradient were prone to thermal fatigue. In addition to that, the numerically predicted values for the onset of thermal cracking were consistent with the experimental results: 517 and 600 cycles, respectively.

RESUMO O conhecimento acerca das propriedades mecânicas dos materiais é de grande importância para aplicações de engenharia. O estudo dessas propriedades é necessário para o desenvolvimento de novos equipamentos ou produtos e uma importante propriedade é a resistência à fadiga. O objetivo deste trabalho é apresentar o projeto e construção de uma máquina para ensaio de fadiga por flexão. O projeto da máquina foi dividido em subconjuntos distintos denominados estrutural, dinâmico e de controle e coleta de dados, sendo cada subconjunto formado por peças e acessórios necessários para a realização dos ensaios de fadiga. Neste contexto, merece destaque a concepção de um novo sistema que permite a variação da tensão aplicada durante o ensaio, o qual é mais simples e não menos eficiente em comparação àqueles tradicionalmente utilizados em máquinas comerciais do mesmo porte. Ensaios preliminares foram realizados utilizando corpos de prova de aço ABNT 1020 no estado recozido e os resultados indicaram que a máquina apresenta desempenho satisfatório, pois foi possível a realização dos testes, o registro dos resultados e a consequente obtenção de dados confiáveis para elaboração da curva de Wöhler.

ASBTRACT Knowledge regarding properties of materials is of utmost importance for engineering applications. The study of these properties is crucial for the development of new equipment or products and an important property is the fatigue resistance of materials. The goal of this work is to design and build a fatigue machine for bending tests. Machine design has been split in different groups, namely structural, dynamic and control and data acquisition, each of them consisting of parts and accessories required to perform fatigue tests. A novel system for variation of the applied stress was developed, which is simpler and as effective as those traditionally used in commercial machines. Validation tests were performed using annealed AISI 1020 steel specimens and indicated that the machine presents satisfactory performance, thus allowing the generation of reliable data for plotting Wöhler curve.

Milling of hardened steel components provides considerable benefits in terms of reduced manufacturing cost and time compared to traditional machining. Temperature variation in milling is an important factor affecting the wear of cutting tools. The poor selection of milling parameters may cause excessive tool wear and increased work surface roughness. Hence, there is a need to study the machinability aspects during milling of hardened steel components. In the present work, influence of cutting speed, feed rate and radial depth of cut on milling temperature, surface roughness and cutting force during milling of AISI D2 steel has been investigated using response surface methodology (RSM) based models. From the parametric analysis, it is revealed that temperature increases linearly, whereas surface roughness increases non-linearly with cutting speed. However, for higher values of feed rate, an increased cutting speed considerably reduces the cutting force for specified depth of cut range. The present work also reveals that the selection of best cutting conditions is useful at the CAPP stage in the milling process particularly with tight tolerances.

O setor de óleo e gás vem ampliando seu mercado nos últimos anos devido a uma demanda cada vez maior por recursos de energia. Descobertas na região do pré-sal estão exigindo a prospecção de poços de maior profundidade usando tubos com maior resistência a pressões elevadas e para atuarem em ambientes corrosivos. Todo esse cenário faz com que novos aços e novas roscas sejam desenvolvidos, aumentando a geração de cavacos e a complexidade de sua quebra, além de trazer problemas de manutenção das roscadeiras e de segurança para os operadores de máquinas ferramentas. Apesar de todo esse período de desenvolvimento no segmento de tubos petrolíferos, pouco se estudou sobre quebra-cavacos mecânicos específicos para esse setor. Com isso, acaba-se utilizando quebra-cavacos de catálogo que não foram projetados especificamente para a aplicação citada, que e consequentemente, promovem a formação de cavacos em forma de fita emaranhada. Este trabalho foi focado no desenvolvimento de quatro quebra-cavacos, baseando-se na região de desgaste da superfície de saída da ferramenta de roscamento e, consequentemente, alterando a distância do quebra-cavacos da aresta de corte. Os quatro quebra-cavacos desenvolvidos e um modelo já existente no mercado foram testados. Durante os testes os parâmetros de corte (velocidade de corte, profundidade de usinagem e sobremetal de torneamento) variaram com intuito de se analisar seu impacto na eficiência da quebra dos cavacos e qualidade da peça. Os resultados mostraram que os quebra-cavacos mais próximos da aresta de corte foram os mais eficientes na quebra dos cavacos, os valores de sobremetal não influenciaram a quebra e a profundidade de usinagem foi a variável que mais afetou a qualidade da rosca. Finalmente, não foi possível encontrar nenhuma variação no consumo de potência do motor do eixo principal comparando o quebra-cavacos desenvolvido com o quebra-cavacos original. Com isso, foi possível produzir cavacos curtos, melhorar a segurança da operação de roscamento e a manutenção das máquinas.

The oil and gas market has increased during the last years due to a higher demand for energy resources. Pre-salt areas require deeper wells, pipes more resistant to internal and external pressures, high temperatures and also to corrosive environment. This scenario requested the development of new steel grades and new designs for threaded connections, thus increasing chips formation and the difficulty to break them. It brought issues for conveyors maintenance and safety risks for machine operators. Despite this period of intensive development in the oil and gas market, only a few studies for chip breakers specifically designed for this application have been conducted. In general, pipe manufacturers buy chip breakers from off-the-shelf, i. e. chip breakers that were not designed for this segment, thus not providing optimum results. This work is concerned with the development of a chip breaker, based on the rake face wear of the threading tool. The approach is to change the distance of the chip breaker from the cutting edge. Four developed chip breakers and a commercial one were tested. During the tests, cutting speed, depth of cut and allowance were varied in order to assess their impact on chip breaking effectiveness and work piece quality. The results show that the closer the chip breaker to the cutting edge, the more efficient they were in breaking the chips, the allowance had not any influence and depth of cut was the most influent factor thread quality. Finally, it was not possible to identify any variation in power consumption of the main spindle when the chip breaker was changed

The miniaturization of components and systems is advancing steadily in many areas of engineering. Consequently, micro-machining is becoming an important manufacture technology due to the increasing demand for miniaturized products in recent years. Precision machining aims the production of advanced components with high dimensional accuracy and acceptable surface integrity. This work presents an experimental study based on Merchant and Lee & Shaffer theories applied to precision radial turning of AISI D2 cold work tool and AISI 1045 medium carbon steels with uncoated carbide tools ISO grade K15. The aim of this study is to evaluate the influence of feed rate on chip compression ratio (Rc), chip deformation (ε), friction angle (ρ), shear angle (Φ), normal stress (σ) and shear stress (•) for both work materials. The results indicated that the shear angle decreased and chip deformation increased as the chip compression ratio was elevated without significant differences between both materials. Additionally, higher cutting and thrust forces and normal and shear stresses were observed for the tool steel. Finally, the Lee & Shaffer model gave shear plane angle values closer to the experimental data.
